Thanks Anton - disc works well in DVD and Blu-ray players. I've taken the disc to other computers with VLC player and it doesn't work on any of them. Smaller DVDs compiled and burned using the same DLP / Nero method but with much fewer chapters and links and less overall navigation work very well on VLC. Never heard of total media theatre but I'll give it at try if I can. I'm trying one last theory tomorrow and that is importing all the chapters I need as movies created off the master source file so I can bin the branch chapters. The 'play all' function on the DVD will play the full movie as a stand alone file as well. Failing that the only other test I could do would be use different DVD creation software and completely re-build the project in that. Any other software out there that works kind of the same way as DLP that you know of? Thanks for the help.

keep in mind that VLC player is not a DVD player
wheras PowerDVD and Total Media Theater (no longer for sale) are
if your DVD has any issue, a Blu-ray or DVD player will be the first to complain and fail

What about Nero as DVD creation software? I've got the Nero suite but never used it - do they even have it?

no, Nero can't make great DVD
DVD Lab Pro makes the best ones, they play in all DVD and Blu-ray players if burned the correct way with ImgBurn or Nero Burning Rom
also, be sure you burn to DVD-R and never to DVD+R for single layer disks and never burn at max speed, if disk is rated at 16x burn at 8x max

I've found that Media Player Classic is the smallest, yet most compliant media player out there. And it's free without any spyware or adware.
